Choosing the right aluminum casting process requires a combination of factors. Here are some key considerations:
● Simple Structure: For aluminum products with simple shapes and uniform wall thickness, such as simple block and columnar parts, gravity casting or sand casting can usually meet the requirements. These two aluminum casting processes are relatively simple and low-cost, and can easily produce castings of this type of structure.
● Complex Structure: When the product structure is complex, with thin walls, deep cavities, fine patterns or many small holes, high-pressure aluminum casting (die casting) may be a better choice. Die casting can quickly fill the mold cavity with molten aluminum under high pressure, accurately reproduce complex shapes and details, and obtain high dimensional accuracy and surface quality. For example, complex structural parts such as the housing of electronic products and the cylinder block of automobile engines are often made using die casting technology.
● High Strength and Density Requirements: If the product needs to withstand high pressure, tension or impact, such as aerospace parts, automobile wheels, etc., the internal structure density and mechanical properties of the castings are required to be high. Low-pressure aluminum casting is an ideal choice, which can make the aluminum liquid fill the mold smoothly at a lower pressure, reduce the formation of pores and inclusions, and thus obtain castings with dense internal structure and good mechanical properties.
● Good Wear Resistance and Corrosion Resistance: For some aluminum products that need to have good wear resistance and corrosion resistance, such as mechanical parts, chemical equipment components, etc., in addition to selecting the right aluminum alloy material, the casting process will also affect its performance. Generally speaking, castings produced by high-pressure aluminum die casting or precision casting process have good wear resistance and corrosion resistance due to their high surface quality and dense structure.
● Small Batch Production: For products produced in small batches, sand casting is an economical choice. The mold making cost of sand casting is relatively low, the production cycle is short, and it can be quickly molded and produced according to the product design. Aluminum sand casting is suitable for the product development stage or the production of small batches of customized products. For example, some artistic sculptures, sample production of mechanical parts, etc., often use sand casting.
● Large Batch Production: When the production batch is large, in order to improve production efficiency and reduce costs, high-pressure die casting and low-pressure die casting and other processes with a high degree of automation are more suitable. These processes can achieve fast filling and efficient production, and in large-scale production, the mold sharing cost is relatively low, which can significantly reduce the production cost of each unit product. For example, automobile engine cylinder blocks, gearbox housings and other parts are usually mass-produced by high-pressure die casting or low-pressure casting.
● Equipment and Mold Costs: The cost of high-pressure aluminum die casting equipment and molds is relatively high, requiring a large upfront investment, and is suitable for large-scale production to spread the cost. The equipment and mold costs of gravity casting and sand casting are relatively low, and are suitable for small-batch production or projects with limited budgets.
● Material Costs: Different casting processes have different utilization rates of aluminum alloy materials. For example, the die-casting process may produce more waste due to its high-speed filling and complex mold structure, while the material utilization rate of low-pressure casting and gravity casting is relatively high. When selecting a process, it is necessary to consider the material cost and the recycling of waste.
● Post-processing Costs: The accuracy and surface quality of the product will affect the post-processing costs. For example, the dimensional accuracy and surface quality of die-casting products are high, and the post-processing volume is small, which can reduce the processing cost; while sand casting products may require more processing steps to achieve the required accuracy and surface quality, which will increase the processing cost.
● High-pressure Aluminum Casting: It has high production efficiency and can produce a large number of castings in a short time, which is suitable for large-scale and high-efficiency production needs. For example, in the automotive parts manufacturing industry, high-pressure die-casting processes are often used to produce engine cylinders, gearbox housings and other parts, which can meet the large-scale and high-efficiency requirements of automobile production.
● Low-pressure Aluminum Casting: The production efficiency is relatively moderate. Although the filling speed is slower than that of high-pressure die-casting, due to its high degree of automation, it can also achieve relatively stable mass production. In some fields where the quality requirements of castings are high and the output requirements are not particularly large, such as aerospace parts manufacturing, low-pressure casting has been widely used.
● Sand Casting and Gravity Casting: The production efficiency is relatively low, especially sand casting. Each casting can only be used once, the molding process is relatively cumbersome, and the production cycle is long. However, in the case of small-batch production or single-piece production, its disadvantage of low production efficiency is not obvious, but it can give play to its advantages of flexibility and low cost.
In short, choosing a suitable aluminum casting process requires comprehensive consideration of many factors such as product structure, performance requirements, production batch, cost, production efficiency and environmental protection.
